Allan,

Don't give up too easily.  If the new synchro is too thick, I have to ask if 
it looks like it can be machined to match the old one.  It may be as simple 
as a little surface grinder work.  If you can get some photos of the two on 
the net and maybe draw some arrows pointing to the problem areas, maybe we 
can figure out how to modify them.  I've got one 5-speed for parts that I can 
look at to help figure it out if I have your pictures to point me in the 
right direction.

 rings on third gear because the synchro won't allow it to go on far
 enough.  The synchronizers I have are the "Perfection" brand.  
 Short of original IHC, are there any other vendors for these?  I checked
 on getting an original, it was about $230 for JUST the synchro between
 2nd and 3rd gears.  The Perfection units are about $53, but if they
 don't work...  I can't use my original becase one of the springs
 is broken.
 
 If I can't figure this out, I may end up tossing the automatic back in.
 It is truly depressing.
